I'm putting in a new 1.6L motor and figured while it's out, I should do a coolant re-route. I've read through at least a dozen extremely long threads on it and came to the conclusion the m-tuned/BEGI method is the most acceptable for a DD car. I just want to make sure I can find everything and will have everything I need.

Freeze plug for front - 30mm or 30.05
Kia water neck
BMW thermostat housing
silcone hose - what size and where can I get that coil stuff to remove kinks (not sure what you'd call it)?

My plan is to block off the front port with the freeze plug and RTV, replace the rear with the Kia water neck, have a short hose to the BMW thermostat housing and have the heater core and radiator plumbed off that.

Yay, nay? I'm not sure what to do with the sensors. Tap the water neck? Can I feed the dash and the ECU off the same sensor?

Short answer: No.

Long answer: Maybe, if you use the sensor from an NB, which has three terminals and is intended to feed both. I have no idea whether the calibrations are the same. For the ECU side this would not be a problem as you can calibrate the MS to accept damn near anything. Only way to know for the dash gauge would be to try it and find out. (Unless somebody has a calibrations table lying around for both a 1.6 dash sensor and an NB sensor.)

Thanks Joe, I appreciate a response rather than go look through everything I've already looked through. Most everything I've learned about the cooling system has been from your responses. I originally wanted to put a relay to re-route coolant from the heater core through the radiator at a specific temperature, but I'm not sure about the differential in pressures or if there's a problem with the standing water in whichever line is not being fed. What are your thoughts about something like that? I think since the heater core reduces flow more compared to the coolant going straight from the t-stat to the radiator that there would be little to no flow through the heater core and I'm not sure if that would be a problem.
