Regarding fan control, I assume you are using a programmable standalone ECU and not the OEM with piggybacks. If so, fans are under your direct control.

Re the foam, you want furniture foam, closed cell not open. But open cell better than gap. I have seen pressure pack expanding gap filling foam used, sprayed into a plastic bag in the gap, or maybe inserted after the bag has been tied off. Didn't work for me, but I didn't persevere.

OK I’ve decided to just add the AC fan. It’s a bit of a tight fit with the intake piping. Idk if I can independently run the AC fan with the MSPNP2? Haven’t dug into that yet. If not I’ll wire it to the Main fan circuit. It’s a cheaper route than the SPAL fans and I don’t have to add the additional temp sensor to the cooling system nor the adding wiring to support its heavy electrical usage. I like simple. I’ll go the SPAL route if this isn’t enough.

After reading through a lot of the cooling threads you all pointed out. It’s a mixed bag on people’s experiences and cooling needs whether one fan works or doesn’t. Looks like I need 2 fans. Having 2 heat exchangers in front of the radiator definitely makes it more difficult.

I’ve just ordered a couple of 2’x4’ ABS sheets that I’ll hopefully get the ducting half as good as Rick did on his ducting thread that’s some pretty damn good work!
one thing for sure is ducting ducting ducting. I’ll likely remove the plastic mouth shroud and replace it with the ABS piece. This will make the airflow into the whole space more efficient.

You might want to consider renting or buying a coolant pressure tester to diagnose the issue. With the evidence of dried coolant in the photos, it's possible there's a leak, maybe even a small hose issue that's been overlooked. The pressure tester can help you identify the problem. Also, let's make sure the cap is functioning correctly if it's opening too soon, that's a problem, but if the fan's not working properly or there's a leak, we need to address that first.
