I'll snap a pic next time I'm under there. The end tank have somewhat of a triangular shape to them in cross section as it tapers down the height of the core. I'm uncertain a larger diameter pipe would fit without some modification. But this is all very nit picky. The car makes more power than necessary and it's almost as though I'm asking for a reason to blow this motor to build a K swap.
When it's down for the winter, I may have some work done like moving the IAT bung to the end tank at which point I'll revisit this. I hear some good stuff about NOVA speedshop in the area for welding. May check them out for an exhaust resonator and ask about intercooler stuff. Ducting is more important/urgent than this pipe, but it's one of those things that will just nag me.
can put a larger tube on it even with an odd shape. it will be more like a C shaped notch in the tube instead of a flat cut to meet the IC tank. No need for new end tanks, just have to spend a little bit of time fitting the larger tubes to fit. **that said, I haven't seen what your working with, but anything is possible** Send me some photos if you want my opinion.
I'll try to post up a drawing of what it was supposed to be. I'm not going to be under there in the next week or so as I'll be prepping/checking other things before the 9 hour road trip. I'll definitely post up as soon as I get back. There's a carbon cover that's a bit PITA to Install/uninstall.
One question though..... is it safe to cut up, drilling, opening up end tanks after they've already been welded? What's to keep shavings from embedding silently in the core. Is this easily cleaned? And I guess finally, the real question is, would this be advantageous at this point in terms of helping spool or efficiency of the setup or is this just a moot money spending effort. Right now, it's 2" turbo outlet, 2" piping to 2" intercooler inlet, then a 2"-> 2.5" 90° reducing elbow to 2.5" pipe to throttle body. Could this be a contributing factor as to why I can't get past 28psi on the borg warner high boost cansiter?

if you cut one side of the intercooler end tank put a rag in it beforehand and once done (one side) put the hose to it from the opposite end. That way your not forcing material through the whole core. The answer is yes, plan to clean it.
I don't have the numbers with me but there are ways to calculate flow within a pipe... I took it at college (~12years ago) but haven't had to do it since. LOL. 2" tube is small, I would expect at your power levels there is probably a bit of efficiency to be had in up-sizing.
Glad you got it up and running! I think that 2" inlet/outlet is probably where some of the spool is hiding (and potentially power as well). Seems to be a proper choke point :(

Thanks guys! I'll pull the intercooler off sometime this fall/winter and run it down to Nova Speedshop for a quote.
For now I took it for an emergency repair. While having the wheel of checking the front lads, it felt like something was knocking around like the rotor or hub. Turns out the upper ball joint was loose. The nut seems as though it wasn't seated all the way on the knuckle. Having a shop take a quick brapbrap to it and replace the cotter pin.
Also getting a spare wheel put together to ride shotgun on the rude down to MATG. Luckily I have a new wheel and two new tires just on standby.
Looked at your tune and logs. It's actually not bad, I sent you my observations.
Which boost control solenoid are you running?
Boost gets really choppy up top even on the low boost 22psi setting. Hard to say if it's bad controller, or it's choking due to restriction
He's running open loop boost control.
His duty tables are relatively smooth.
I don't think that's the problem. I asked what solenoid he's running because it seems to be responding a bit slow in interrupt mode. Or perhaps the tension on the rod is too soft/weak and it can't quite keep up at high flow upper rpm range
